I've designed outdoor kitchens under pergolas for over a decade, and the structure is the part people underestimate. The grill, the fridge, the counter — those are the fun decisions. The pergola above them is what determines whether the space works in August heat, survives a grease fire, and passes inspection. Here's what actually matters when you're putting a kitchen under a roof.
Aluminum (powder-coated). The correct default for a kitchen pergola. Aluminum doesn't rust, doesn't warp near heat, doesn't absorb grease, and cleans with soap and water. Powder-coated finishes resist the staining that raw metal develops near cooking surfaces. A quality aluminum pergola with a louvered or solid roof handles everything an outdoor kitchen throws at it — heat, smoke, splatter, and humidity from steaming pots.
Steel (galvanized or powder-coated). Heavier and more rigid than aluminum — the right choice for large spans or when you're hanging heavy equipment from the frame. Galvanized steel resists rust; powder coating adds the finish layer. The trade-off: steel conducts heat, so posts near the grill can get warm to the touch in direct sun. Appropriate for substantial, permanent installations where the pergola reads as architecture.
Wood (cedar, pressure-treated). Beautiful and warm, but the wrong material directly above or adjacent to a grill. Grease splatter penetrates wood grain and is nearly impossible to remove. Heat from the grill dries and cracks wood over time. If you want wood, use it on the visible structure away from the cooking zone — posts on the dining side, beams where they're not directly above the heat — and pair it with metal or stone in the cook area.
Vinyl (PVC). Do not use vinyl for a kitchen pergola. It warps and discolors near heat sources, and the plasticizer migration from UV and grease creates a permanent tackiness that collects dirt. Vinyl is acceptable for shade pergolas; it is not acceptable above a 60,000-BTU grill.
A solid or louvered roof is essential for an outdoor kitchen pergola — an open-slat pergola offers no rain protection, and rain on a hot grill, electrical connections, and food prep surfaces is a problem. The options narrow to two:
Motorized louvered. The ideal for kitchen use. Open the blades for ventilation when grilling (smoke and heat rise and escape), close them for rain protection, and adjust for shade. The airflow control is the feature that makes louvered systems worth the premium for cooking — you need smoke extraction when the grill is on and rain protection when it's off, and a fixed roof gives you only one of those.
Solid metal or polycarbonate. A fixed roof that stops rain but also traps smoke and heat. If you choose solid, you must add mechanical ventilation — a range hood over the grill or a cross-flow fan system. Without ventilation, a solid-roofed kitchen pergola becomes a smoke-filled box on the first steak night. Budget for the hood as part of the structure, not as an afterthought.
A standard outdoor kitchen pergola needs a minimum of 10×12 feet for a linear cook zone (grill, side burner, prep counter) with standing room. For an L-shaped kitchen with dining space, plan 12×16 feet minimum. The overhead clearance from the grill surface to the lowest roof element should be 7 feet minimum — 8 feet is better — to allow heat and smoke to disperse before hitting the structure.
The pergola posts should sit outside the kitchen footprint, not in the middle of the work zone. Plan the post placement before ordering appliances — a post in front of the grill access door is a mistake I see on too many self-designed installations.
Run conduit through the pergola posts for electrical and gas lines before the structure is closed up. You need dedicated circuits for the grill (if electric), refrigerator, lighting, and any accessories — a single circuit will trip the moment the fridge compressor kicks in while the grill igniter fires. GFCI protection is mandatory on all outdoor circuits. For gas, use a licensed plumber and black iron or CSST lines rated for outdoor exposure.
